fianlly got round to starting a project thread for my build so here goes...
i'll cut a long story short to save you getting bored.
bought the mini in july '07, found lots of rust on the front, cut off the front and fitted a fg one plus a few other upgrades at the same time. went back on the road until kwik fit killed my engine by jamming the choke open starting it whilst adjusting tracking. took over 2 hrs to do 3miles home, spitting flames and continuously dying. put back in the garage where it has stayed since may 08, repairing it and teaching myself mechanics as i go. bought a '72 clubby as a daily drive to keep me on the road.
for the project originally engine idea was a 998 with stage 1 kit and sw5 cam, then 998 turbo, and now 1.4 k series.
bought an allspeed bare subby with bottom arms and tie rods. fitted them but not much else has happened since in that area as been sorting out bodywork (rust, tubbing arches, removing unnecessary metal etc)
now waiting on my coilovers to show up so i can get engine in place, build mounts and sort out wiring :?
have a 1.6 head to fit that i got for free from a rover 216 that was being scrapped down the road, also buying some GSXR throttle bodies for it off of here at the end of the month :)

what is my best option for driveshafts? i've been given a quote of £400 for a pair of piece 'shafts but its a bit out of my range lol

ok cheers for the advice mate. will remember that when the engine in. hopefully will be able to get that done next weekend when my front coilovers turn up.
starterd modifying/extending hte turbo box to give clearance on the gear linkage. didn't get much done as i run out of gas :(

this may sound bit of a silly question but..what is the best way of lining up an engine for building mounts?
i was thinking if i do it with suspension in place the front will sit high so if i line up gearbox outputs and hubs, engine will be too low once weight is on the subby?
help please! lol

i dont get it , the welding on the frame's spot on 8) but the welding on the bulkhead is pant's :?

i didnt make the frame, i bought it. im teaching myself to weld as i go alon which is why its pants , didnt help i was low/out of gas when trying to tack it in place

i did practice before using a different welder, just been given a welder for free so gave the origina lone i was using back and that was the first bit of welding i did with it.
when i built the bottom dash rail, i tested it with a 2.5lb hammer i had sitting in the garage and there was no movement or breaking so it can't be that bad can it?

borrowed some gas off as friend until i can get my bottle refilled so could finish off the bulkhead box.
also had a play around with my new welders settings, (well new to me), and the welds seem a little better now.

i know my welds are not very good, but they survived the hammer test which is the main thing
It's all about the practice, not bad for a first go, especially on thin sheet as well! :D
Make sure you use a good dollop of seam sealer over the primer. Otherwise you'll end up like me the first time round and rust coming up after a few weeks :cry:
Your box may not be deep enough :| . You may have to chop some metal of the end of the swing arm. Hard to tell from pics but im just going on what i did with my car. :oops: Depends on how far you get the engine and gearbox to sit to the bulkhead.
Practice makes perfect with welding. I jus tac everythink and get my dad to weld it properly :lol: .

looks a bit spatery, almost gassless? what flow rate are you using? i find about 12 - 15cfm works nice. not bad at all for a learner :)

i have a nice big pot of seam sealer in the garage to smother it all in :D
matt - what depth is your box? measured mine today and its 2 1/4" deep, same depth as the turbo box.
chrisg - i think most of the spatter came from the first lot of tacks, which i did run out of gas on :(
need to find somewhere to refill my gas bottle, at the moment im using a small halfords gas bottle but theres no gague on the valve. i find about 2 1/2 turns works best lol
done a little more on the car today, not much more i can do until i get a few parts (front coilovers, metro turbo brakes, bonnet hinges (to make internal boot hinges))
anyways been seaming the arch/quarter panel joint today from where i tubbed the arches, and the welds seemed to be laying fairly flat today. (well i think so :lol: )

Yes, they just stop giving gas which is a pain mid weld. You can't refill them which is pants and i find they are absolutly shocking for length you can weld for.

i have a proper refillable gas bottle and valve/gagues but its empty :( cant complain though as it came with the clarke welder i was given for free :D

done a few bits on the car, not really big steps as still waiting on suspension to turn up to get the engine in :(
anyways bought a metro turbo vented 4 pot brake set up off the mini forum. painted up the calipers (wanted red but halfords were out and im impatient so took what they had lol)

the metro hubs have wheel aligning lugs so stuck some spacers on (not sure if i'll keep the wheels spacered yet) but makes it look sooo wide, at least the tyre doesnt hit the subby anymore and i have full lock back. bonus!

also got a set of bonnet hinges and made some brackets to use them as internal boot hinges. they still need a little tweeking but it works ok.

one thing i did find out doing this is its hard welding inside the boot whilst trying to hold bits in positions, when all you have for access is 2 6x9" speaker holes in the parcle shelf lol
found this in the boot floor, looks like its just the top skin of metal.

what is the best way to fix it?
also what thickness of metal is best for engine mounts? and how much gusseting/'designs' of gusseting is it best to use?

calipers are upside down dude. 8)
and get ERA caliper bolts, those look like normal mini caliper bolts which are a sloppy fit in the metric-drilled calliper lugs ;)
as for the gusseting, jsut make it bloody strong :) frame looks well built sure you have a good enough eye for it!

i didn't make the frame, its a bare allspeed frame hence the good build/weld quality :)

Personally I would use anything 5mm and upwards for mounts, but then again I like to over engineer things

The weld on the inside of the bootlid for the hinge doesn't look like its penetrated. I'd wack the power up and run over that again matey.
Mounts don't really need to be any more than 3mm if they're made right.

whilst waiting for parts still, thought i'd have a go at trying to get my current fg front to fit properly with the allspeed frame.

the front cross member sits about 1cm proud of the front 'step' piece so it wasnt just me going over the top

i thought the allspeed k series frame was meant to fit in standard length front, or is it just my front is a bad mould?

well my coilovers have fianally arrived after 5 weeks! should work out the mounts tomorrow and get them fitted, then if i can get some 5mm steel should be able to start on engine mounts over the weekend :D
was bored at work today so started drawing some ideas for the mounts.

sorry its bad quality, just scanned the paper into the pc and it was in pencil, hopefully you'll get the idea though. the top pic was the block side mount, the middle right the gearbox mount, and the bottom pics was an idea for a rear mount. was thinking of using a rubber ive seen used on vauxhall builds i think, looks similar to mini exhaust mounts lol.
got a few small updates as well, but dont have time as off out for a meal in a min

cheers mate, had a go at fabricating my own hinges but went terribly wrong lol. no idea about clearance on a standard tank, going to be using an ally fuel tank in the middle of the boot so shouldn't have any clearance issues :)
cant even put the old tank in to test for you as i've blocked up and smoothed in the filler hole lol

so heres the few small updates i mentioned earlier:
decided to redo the boot hinge mount. used some 1" box section and its definitely more rigid and smoother to open.

stripped down the doors, amazed by how light the yare without glass and winder mech. im now considering polycarb race windows lol, not sure how practical/secure they would be for a daily drive though?

had another play with the roof skin and got it sitting quite nicely, still needs some adjustment on the corners though

started puttingthe interior in now but dont have any pics.
also my front coilovers turned up yesterday after 5 weeeks!:D
but having a few issues fitting them. the top bolt/pin doesnt fit through the bush on the shock, it came with 8 spacers but not sure where abouts they needed to be fitted (top or bottom?) and they dont have instructions
im probably just being stupid, but help please! lol

got the front coilovers on, just need to make some spacers for them, as theres still some room on the 'pins' after using all the ones that came in the kit.
just need to get the metal plate to build the engine mounts now.
also just won a roll cage on ebay. its a safety device bolt in race type (6 point, roof bar,dash bar, door bars that join onto rear legs and a rear strengthening bar between the rear legs)

can you buy the lowered bottom mount brackets from a shop/club member or would i have to fabricate them myself? i'll see how it sits with engine in but i think i may want to lower it more than the standard ones allow lol

put the engine roughly in place, sitting abit far forward as the crane legs hit the tie bars so can't get it any closer, which will cause problems when trying to line up for building mounts :(
also looks like i will need a smaller starter, or one on which the solenoid is not on the front/so large.

found brise motorsport ones which have internal solenoids and high cranking power for racing engines...but they're £210 inc. VAT!

one sits right next to the gusset

ive been loking for one like the 16v mini shop used on their k series buil but no luck. any ideas what it came from?

if i cant find one would fabricating my own utilising a vauxhall/land rover v8 'bobbin' style mount be ok?
also the gearbox outputs sit slightly further forwards than the cv joints so the driveshafts don't run astraight, is this ok?

right its been a couple of weeks since my last post.
found the 416 style mount bracket in a box in my garage. didnt even know i had it lol must of come with the engine. so the engine is now mounted in the frame. built the mounts but still needs rear stabiliser. gave the mounts the ultimate test of my brother standing on one and they surived :D

after seeing my brothers quickshift on his ZR i decided to have a go at my own. shortened the lever by 1" and lengthened the lower 'throw arm' thingy by and inch

trying to work out how to do the clutch now. want to keep it cable for simplicity.

my mate from down the road, who has rebuilt mgb's and several beetles amongst others, suggested as the mount is in the way, bending the clutch arm a little then drilling a hole through the side of the engine mount to run the cable. does this sound feasible?
also been scrathing my head over the wiring but it just confuses me more each time i look at it lol. got bits that im not sure what they are. any help would be awesome. wanting to splice the engine loom with the mini loom.

Yes Mount Vertically on any pannel that can be easly reached to reset should you need to!

This links the engine loom to the car loom. Like you suggest it carrys mainly instrumentaion and possibly some ignition feed type circuits.

Standard rover relay box on the right. This has the main ecu relay and heater relays for the o2 sensor amongst others in it. Re use it as its quite handy! THE box onthe left looks like a fuse box??

well i havent really done much on the project lately, sort of lacking the will and drive to do it at the mo. still havent managed to sort out the wiring, i just dont understand it at all lol.
thinking about maybe buying one of these if it makes things easier

before you mount the fuel cut off there, check you can press it with a wheel on!
Mine is on the firewall in the middle.
Dads is inside the cabin so you can reach it from the seat!

You MUST mount the fuel cut off vertically, with your current setup if you turn to hard to the left you could easily cut your fuel off!

ok cheers i think i'll mount it on the side of the gear shifter mount.
not much has happened lately, been sorting bits out ready as leave for uni next sunday :eek:
rear cage is all painted and bolted in but want to weld in some extra legs and shell supports for heel board, rear suspension turrets to distribute coilover stresses and to tie cage into b pillar seatbelt mount as i cut the roof out.
built a 5" box into the bulkhead to accomodate the GSXR TB's ready for when i can afford megasquirt for them :D
fabricated a new subby removeable front cross member which gives an extra 40mm clearance around the manifold area allowing me to use a standard manifold. means it will be cheaper to replace parts, especially whilst im a student, and also gives a good place to have mounting points for the rad further away from the manifold and for the +90mm front
picked up my +90mm front and 5" miglia arches from Dave (TDK racing) on friday. got a good deal and alot of help on intergrating the cage into the shell for extra strength and general mini building. cheers Dave.
the car will look a little over arched with the full 5" so unsure whether to trim down the arch to suit the 6x13 wellers or to save up over time and buy some 7x13/7x10 wheels to fill them?

went home from uni for a couple of days last weekend and got a few bits done.
a friend from mini club is helping me replace the over sills with outer sills

made up some new loer coilover brackets to move the shock out as it ws catching on the top mount bolts if lowered at all

lowered, only problem is its now sitting on the bump stops, its around 7 1/2" between the sill lip by the A panel and the floor.
how do people run their cars this low without sitting on the bump stops?

not really much to report, going home for the weekend next week so hopefully will get some bits done then but....
had a good day at uni today. was talking to the automotive technician about my project and he turns around and says 'i've got some spare CBR 600 throttle bodies if you want them?'. obviously i said yes, heres what i got:

also been working on splicing the looms. got the engine so it cranks but need to sort a few other bits then i can see if it runs. also working on getting all the mini controls and lights working again. once everythings working i'll start fitting the new switches and push button start.

Really like the look of the pedal box.
Will it mount up using the standard mounting points? Can you give us rough costing for this set up including the masters and stuff?
Im getting fed up thinking about my set up and may go down this route ;)
Also how did you get the remote oil filter made up? Did you make it yourself?

Afternoon David,
i'm not sure about mounting points yet as the box has been made from scratch. it is around 50mm wider so will work out mountings once i have taken delivery and sorted positioning.
Including masters and building its cost me under £200, Owen gave me a very good deal on the box. the masters come from rally design. the cheapest ready made internal masters setup i had seen was around £350.
As for the remote oil filter block, it came from here:

they specialise in fitting the k series in minors but it fits in the tight space, its about 30mm deep if remember rightly.

been at home from uni for a few days unexpectedly (basically big potholes = 3 wheeled mini :( ) but i think i may have found a possible cause to the no spark.
if you move the wiring loom whilst holding the ECU plug, you can see all of the connectors moving back and forth inside the plug. i think that when connecting the ecu its just pushing the connectors back.
is there a solution for this or just wait until i can afford megasquirt and fit the TB's? lol

I was reading back you old posts and noticed you said you were keeping cable clutch but your new pedal box has a clutch master - are you linking this up to a mini slave by any chance?
Also what bore size did you go for in the clutch master?

not really any progress, the pedal box has arrived back home but still at uni. back next weekend and the one after but wont get any time to play as its my brothers stag do then wedding.
got 3 weeks holiday over easter for 'revision' so will hopefully progress then :)
decided to go for a hydraulic clutch now as the gearbox engine mount is in the way of cable routing. going to use a wilwood pull type slave cylinder:

well back from uni for easter break and 'revision' so i'll be spending 3 weeks trying to get the project running...my hopes aren't high though.
anyways took a small detour from huddersfield via cumbria to collect the wellers from fatlad then home to hertfordshire.

tried positioning my pedalbox from OWEN today but the tandem master cylinder hits the column and column mount. planning on changing the column for a mk3 fiesta one anyway so will sort out mounting when i get one.

well looks like ive sorted out the wiring. MEMS relay now has power so theres 12v to the coil and the stepper motor is now working :)
still no spark though, the crank sensor has the right resistance but induces no votage on cranking so looks like its dead.
started fitting the cage again to build steering column mounts, where to mount to body (old seat belt mounts, a pillars etc)
building alternator mount and a few other bits today.

are you sure the ecu and crank shaft sensor are talking to each other????
my crank shaft sensor was reading right resistance,so i got a new one but no change,turned out it was a pin in the black connector block on the ecu not quite connecting propley(was pushing back when fitting the ecu plug to the ecu)
fixed that and hay presto i have a lovely blue spark
you prob allready checked this but its worth a shot

afternoon griff, the crank sensor should produce 2-8v across the sensor terminals when the engine is cranked (from autodata) which is the signal to the ECU. when cranked mine is producing 0v so i think the sensor is the main suspect.
i may be wrong though....(waits to be corrected lol)

well havent actually done any work to the mini for a while as at uni, but finish my exams in just over a week so hopefully can make some more progress soon.
just been buying parts recently. got myself a new welder but havent had a chance to try it yet.
the old mans got some metal for building seat mounts and hopefully steering column mount.
purchased off ebay a fiesta steering column and cowling. couldnt get a mk3 pre air bag one so bought a mk4 and will use my mountney wheel with a thick foam centre pad, like some kit cars use for IVA. been told fiestas use same column/rack uj from '89-2001 so should fit...if not i'll make it lol.
also made another purchase about an hour ago which may be the death of me once fitted lol.......a garret T25 turbo :) its a reconditioned unit with 0 miles on it since the rebuild

new A panels fitted, these ones are properly aligned. found out the previous n/s panel i had fitted for me before was almost 5mm to far back!

lifted the front enough to fit a manifold under after swapping the 13" wellers for 10" and this is my ground clearance. (lifted it by around 1")
took cam cover off to swap for an ali one and cams dont look to bad to me (but then again i'm probably wrong lol)

havent posted in a while so heres a small update. just finished first year of uni completely with an overall 2:1 (overall/average mark was 1/2 mark off a first which is quite frustrating)
anyway had a bit of time on the project whilst at home waiting for results.
got the exhaust system sorted and all fitted. used an MPI cat to rear box pipe as flange is same as a K series manifold flange, then like pipe just slides onto that. thinking im going to need to lift the car even more as it keeps catching on the little step up into the garage.

welded in some C section for seat mounts and modified the handbrake to be vertical. problem now is im having my seat further back so need to find some tube same size as gear selector rods to extend them or another set of rods to shorten.

still can't get a spark from the engine. checked the coil and that's ok. the injectors are firing, which from what i've read means the ECU is getting a signal from the crank sensor.
need to take the engine out to reduce the size of the now un-needed turbo box to give more room for the pedal box but i cant find the engine strop lol

Dont remember reading about that previously. If so your going to have to get rid of your current exhaust and inlet setups?

Oh boot floor repair is straight forward. Just cut out affected area and weld in new patch. Drill through subframe mount holes from underneath to get holes in correct position. New supports can be bought cheap if you cant save the originals then bolt them in before welding.

i wasn't planning on turboing originally but saw the turbo on eBay and couldn't resist lol keeping it n/a on the GSXR TB's at first and will build the exhaust turbo manifold and inlet plenum when its on the road as an ongoing prroject. Want to try and turbo using ITBs if i can, like a K head A series i saw at a show.
I'm not to worried about the subframe mount holes as using a rear beam axle. just wasn't sure if it would be that straight forward being made up of several layers.

Just in my experience thats area get very hot. My manifold is wrapped but the bonnet catch still gets almost to hot to touch, and the back of one of my twin headlights melted (much where your filter is), so had to put heatshield on that.
Just thought somewhere cooler would be better.

haven't worked on it for a few days now as lost the motivation to carry on with it. it wont start on the rover ecu as the modification to 'de-immobilise' it that it came with, hasn't worked. looking at getting megasquirt but with all the different variations i'm not completely sure what one i need. tried looking about but i really dont get electronics so just confusing myself more and getting really frustrated with it all to the point where i'm starting to consider selling all the 16v conversion bits and reverting back to a carb'd A series

been reading into megasquirt more today and i think i might be starting to understand what i need.
If im right (which is highly unlikely lol) i'll be ok using MS1 V3 extra for my setup (1.4 k series and GSXR 600 ITBS for now)
with the extra code it'll have a 12x12 table for fueling but still only have an 8 point comparison table for ignition but should still be ok. As the engine was already fuel injection then from what i understand i can use the original relay setup rather than using a megasquirt relay board.
Am i able to use the original k series lambda sensor and CKP sensor?
found some built megasquirt ECUs, one uses a distributor ignition system from what i can tell, and the other a wasted spark system,with 2 coil drivers using an EDIS coil.
Not sure which would be best to go for in preparation for turboing later on
anyone help or advice on this would be greatly appreciated

no real update as i haven't been back home since returning to uni after xmas, BUT i have been busy spending my loan over the last week or so :D
got another yamaha R6 back box as the second one i bought turned out to be a shortened one.
Also got a pulsar GTI plenum which should fit in nicely, but also been lent a cossie 4wd plenum by a mate at uni to see how that fits in. it came off a rally car so has been modified to run an extra 4 injectors. hmmmmm ideas......
won a brand new baileys single piston type dump valve off fleabay the other day for about half the new price.
saving the best till last...i've finally ordered my MEGASQUIRT :D
getting it pre built as my electronic/soldering skills are non existent. i've ordered MS2 with the extra coding, to run standard rover flywheel, sensors, fan relay, with launch control/flat shift.
Its coming from extra EFI,Phil was really helpful and even gave me the fan and launch control extras for free! highly recommend him.
just got to wait for it to be built, then im bringing my engine to uni and will be making a base map using the dyno in the labs.
no pics of any shiny bits i'm afraid. different phone now and the camera on it is rubbish

I know he was part of the team that wrote the ms extra coding and the manuals for ms 1 and ms 2, so he may of been working on a modified code. to be honest i don't understand coding or electronics so i just go buy what i'm told lol

emailed him last night and this was the reply:
"The MS2 can run from all three K series wheels, I just need to figure out which one yours is :o) Could you send me a better picture of the crank teeth so I can find out."
i'm guessing the crank teeth are the pieces that pass over the crank sensor to induce a current?

It's the pattern on the back of the flywheel. The reason I didn't think it worked is down to Rover using a very unconventional pattern. Standard trigger patterns are 36-1 (ie one tooth missing from a total of 36) and 60-2 (2 teeth missing from 60 at 180degees apart). However Rover have flywheels with 4 cut outs and they're not 90 degrees apart.
I'm guessing that the guy putting it together for you is going to adapt the code and preset it for your flywheel as I know it's not user configurable without altering the code on the ms2 - by default it runs 36-1 or 60-2.

pulled out the engine and stripped off the subframe hubs etc and bout it all back to uni where it sits in the lab ready to begin work on it. going to be replacing engine mounts with removable ones, sorting wiring and getting it running. will most likely start sorting bits for going turbo as well. before i can start on it, got a couple of assignments to finish off :( all work and no play.
on a happy note this turned up last thursday!

got a ford coil pack for the wasted spark setup so no just need the connector and i can make a start on the wiring once ive made some new engine mounts.
been looking on ebay and seen a subaru legacy twin turbo setup, think its a sequential setup.
does anyone know what turbos are used on this setup and where i can get flow maps for them? considering maybe using one of these instead of the T25 later on

small update, removable engine mounts are not complete. started on the fun task of the wiring loom now and need to sort out the rear lower stabilising bar.
with the new subframe mounts being the exact size of the engine mount itself, it seems to of eliminated pretty much all the movement in the mounts.

got a few bits done, but nothing i thought was worth doing an update for haha i'll try and find some pics to throw a small update together tomorrow.
as for the engine mount, im really sure what car it came from, they came with the engine when i bought it off someone from their mini project. from what i can tell the engine came from a '96 rover 214 cabriolet so the mounts may have come from the same car.
i would like to poly bush but cant seem to find any for 200 or zr's.
i'm sure i read somewhere before of people filling the gaps of the mount rubber with something like sikaflex to reduce the movement.
i have seen a polly bush on an mg zr rally car which is the same mount so someone must make them, it was a yellow bush.

haven't really got much done on the project lately, to be honest ive lost the motivation with it at the moment.
chopped the seat mount C section rails back out as wasn't happy with them, chopped out the bottom dash rail as will be having one on the roll cage, so it was just excess weight, the head lining rail mount panels have been chopped out to save an extra 5 grammes and make it easier to integrate the cage into the shell and add some strength into the shell as the roofs been chopped out. also made up some spreader plates for roll cage mount bolts to go on the outside. made up some swaged plates for integrating cage to A pillars, roof etc.
also got hold of another vvc exhaust cam so now have a pair to try and get a little more power.
made up a mount for the gear lever and linkage to lift it 7" to where i wanted it in the cockpit, its still got a little bit of flex, but hopefully that will go once its all welded into the shell

fairly happy with how it turned out
then cut some nice holes in the bulkhead and welded some roll cage tube in them

put a 3mm plate over it on the inside which the main cage will be linked to, to strengthen the bulkhead, suspension and top subby mount points.
tube notcher arrived today to start making bars to add to the cage :D but may not get a chance to use until next visit home as may be heading back to uni tomorrow. hopefully my welder will be up to the job for the cage.....my main concern should probably be my abilities hahaha
there may be a couple of little bits i've forgotten but in that case they can't be too important.

megasquirt is connected to the engine now and got it to fire up yesterday, but its rougher than a badgers arse. will only start with opening up the throttle, sounds like the ignition timing is way off and by the state of the plugs is very rich. although the the black plugs may be due to ignition timing if its not burning right.
alot of work ahead to get it running but may take a while as never worked on a fuel injection engine before, let alone mapping one so any help would be greatly appreciated haha

getting to the point now where i'm thinking of giving up and selling the project off. just can't get the bloody thing to work and have no idea why. from what i can tell it has spark and fuel. seem to be wasting money on it.
ran for a few seconds the other day, turned it off and not even a cough now.
this is why i prefer carbs haha
anyone near huddersfield who knows about megasquirt able to come and cast an eye over it?
on the up side for some, at this rate there may be a k series, ITBS and MS 2 extra for sale soon....

been thinking quite a bit about the project and what i want to do with it and i'm thinking of getting rid of the rear beam and coilover setup and returning to subby, cones and dampers. cant get the ride heght i want with the coilovers and i decided i dont really want to turret it.
now just to work out what its worth and sell it to buy a subby setup
trying to find the cheapest place to get cds at the minute to add to the roll cage as ebay seems quite expensive.
Ellis steel group did a good deal for me.

i considered the simple x door bars....but got a bit carried away haha quite like the looks of this design aswell. got it from one of Bill Sollis' cars and also the 'project miglia' car over on the mini forum. hopefully i'll have enough power not to worry about a few kg......if not that can soon be adjusted ;)
off to sonisphere festival this afternoon until monday so no progress this weekend i'm afraid.

is it welded to the shell already? can you not just lift the cage and move it into the door gap? make use of the fact it hasnt got a roof!!!
after a bit of advice though. when i come to weld it, whats the best way to get to the awkward place with the torch? like the lower horizontal door bar that runs between the front leg and main hoop?

But get some serious practice in first it'll play tricks with your mind.

my concern is more with areas where the torch may not ft, but the mirrors idea sounds interesting
pulled the cage back out to try and finish the shell. been stitch welding panel joints, setting seam sealer on fire, finding more rust and getting moaned at by the old man across the road for the continuous grinding noise......even though i'd only used a grinder for about an hour throughout the entire day :S
got a subframe off my brother to replace the beam axle. my dad took it to his works workshop, along with brackets and my £2.20 ebay grill and got it shot blasted...for free :D
been strengthening it up and now trying to work out where i can save weight?

the replacement scuttle was a non genuine to wasn't a great fit. originally the difference was filled with fg and giller but wasn't happy so ripped it out, knocked the difference out as much as possible so it just needs a skim welded in a patch to fill the hole

is this ok or do they need to all converge at the exact same point for the cage to distribute the forces properly?

went to the college where my brother works and tested my welds with a sledge hammer and a vice....it survived! we were beating it quite a bit, the tube end began to show some deformation but the welds themselves are fine. felt quite proud until my brother showed it to the welding tutor and his first words we're 'that welding's crap' so now not sure about doing my own welding now. destroyed my confidence a bit.
whilst i was there i also used the metal folding machine to put the main fold into the new top to my bulkhead.
spent about 3 hours just doing the windscreen lip, its harder than it looks to make a lip on a curve. so much time spent shrinking the metal but quite happy with it as my first bit of metal work from flat sheet

joggled the bottom of the front edge so when i fit the back panel it will sit flush....hopefully.
need to get some more 16g sheet before i can do any more to the bulkhead

i am not a qualified welder, but i would trust the later welds with the .8 wire, and at a guess youll be on 160A ish to get decent peneration? welding may not be up to pressure vessel standards, but if you can get a bit more consistant with the seams (better mask so you can see better?) i wouldnt hesitate to jump in your car if i saw the cage welded. imho as always.

cheers evo, nice to have some positive encouragement and an honest opinion. I'm using a Sealey might mig 150 gas/gasless, converted to gas. when i get some money later wouldn't mind upgrading to something a bit better as it doesn't have a very big duty cycle on full power
i did a few more practice pieces and got the seams flowing a bit more. its a bit different doing it in the car compared to the piece laying on the floor though haha
its ok on top and round the sides but getting a few droops when welding upside down.
ordered a new auto helmet last night as was only borrowing one. looks like something out of star wars or the M.A.S.K cartoon.
haven't progressed much lately as keep getting dragged to work on a mates mini and A series. the only days i'm at home it seems to rain :(

your welding looks fine to me.. im not a welder, but i take bits to work for the welders to check for me if im unsure and my welding is crap compaired to yours.
(i work on water treatment as a spark, and the stainless welders on there have to be very very neat as its all on show and under pressure)

where you have the two tubes intersecting, try upping the wire feed just a touch and control the torch steadier (are you using 1 hand, if so, USE 2!). The more consistent you are the neater it will come out (provided the gap is even all round which it looks like it is)

well it's been a while but i've been plodding along with this as and when i can whilst back from uni. had to fix the french tractor run around before i could crack on again with the mini.
anyways i decided to cut out the old turbo box which had been hacked about and extended for gear linkage as it looked rubbish.

a bit tight haha i'm hoping to get some miglia backboxes turned on their side and sitting up high
also happy i raised the engine up in the frame when i built new engine mounts as i now have enough clearance to fit a manifold underneath even at its lowest height (sitting on bumpstops) :D
got an issue with not being able to fit the inner bush in on the rear subframe mounts

decided i'm going to solid mount it solve this but unsure whether to use 3mm or 5mm to make the mounts? they will just be folded plate with 1 or 2 gussets

its starting to annoy me a bit at the minute that i'm being held up by the stupid weather on the bit of holiday i get from uni. don't have power in the garage either so limited as to what i can do in there :(
i tried putting an arch on the front end but i thought it looked just as bad lol using miglias and it just didn't sit right with the large gap at the front. i could get it under a standard front, but may just take a little longer as need to find more money to get a manifold made (like matt's on his vvc build) and a more compact starter motor.
Really coming on now boyo, good work! Definitely ditch the extended front tho.

i bought the wheels from another member the other year, and haven't seen another set since! they're only 6 x 10" but with a huge dish
matt, i have thought about a clubby front but as i already have a '72 clubman i wanted to try and keep this one a round nose. also i think it would irritate me a little as its an '89 car and they stopped making clubmans in '81....sad i know haha
where about's did you get the exhaust flange and pipes for your manifold? want to get the same or similar made up to fit in the allspeed frame.
made a few small changes to the inner wing lip piece to include a gusset to the crossmember and a plate for the bonnet pin. cut and form both sides

The flange is just the stock one but with the old pipes ground out. The bends and stuff came from my dads mate who worked in a exhaust factory at the time we was doing my Mini.

got a bit more done on the shell itself today, finally started to add metal back in rather than just chopping out.
chopped out the notched part of the crossmember and built it back to standard form, the engines been lifted and will be fitting 45deg hoses so no longer needed

hi looking good iv made a manifold that fits my original steel clubby front by cutting the bullet cat out and welding it all up.... Any chance you could measure your bulkhead box for me for the gear linkage? Also how thick is the box?

my plan now is to try and get it all under a standard round nose so not sure if that would work mate.
i'll measure the box once the engine is in place and i know its definitely big/deep enough....should be tomorrow hopefully, just deciding if there's enough strength been put back in to take the weight.
All bulkhead panels are made out of 1mm steel sheet, measured the thickness of original panels with a pair of vernier calipers and thats what they came up as. For the crossmember i used 2mm, same as original as well

well the linkage all fits with around 3/4" clearance between the gearbox piece and the back of the box. it is 7" w x 4" h x 2 1/2" d
ended up helping someone out so didn't get as much done as i wanted

took the engine out as well to lighten the car for pushing about and clearance to the bulkhead
made up a box for the gear linkage hole. a rubber gaitor will will riveted on, over the linkage, to help water proof the car a bit

can think of 2 options:
a) cut the linkage up and make the box smaller so it fits on the crossmember
b) make a platform/extension of the crossmember for the mount to sit on
think i may go for option b as dont really want to cut the mount up after the effort i put into it, also its got a few of my best weld beads on there haha
heading back to uni saturday so probably should be packing tomorrow......if its not pouring down with rain, its more likely i'll be working on the mini so may get a bit more progress

I dropped it whilst carrying other bits as well. landed on the front edge, taking all the force at one point. just my luck it bends on of the spokes, was looking at buying a 3"dish suede on anyway....
the box could be smaller but wanted to make sure i had plenty of clearance, the linkage used to hit the back of the old one. plus i had a block of wood conveniently that size to form around haha

You planning on crashing this with all that bracing :lol: Best to be safe than sorry i guess.

been playing around in the garage today and looks like my pedal box owen made me isn't going to fit anymore :( i wasn't planning on a full miglia box when i had it made so now i can't get it to sit high enough to get clearance of the floor cage bar for the pedal.
been looking around and i think my best options would be to get something like the wilwood or tilton overhung box where masters sit quite low on the pedal like in this miglia (well you can sort of see)

i've been keeping my eye on ebay but all i seem to find are new obp boxes which, to me, seem overpriced for what you get. they don't look as 'rugged' as the tilton and wilwwod setups.
got a few rough ideas sketched so will have a go at knocking up some models on solidworks when i get back to uni.
if i buy one or make it, either way i'll need to sell this one to fund it.
spent a few hours down the garage today, mainly just thinking of how to do things, as the grounds still got snow slush over it and its cold so didn't fancy pushing it down to the house.
managed to squeeze a passenger seat in! its damn tight but slotted it. its a standard mini seat.

i can't use the original hand brake now as the gear lever is in the way, but i found the old one from my 106 which has a short cable built in and swapped the mini cable compensator on to it

Sorry mate,feel like I've put all your hard work to waste now :(
I wasn't planning on a full miglia bulkhead box when you made it for me. It just sort of evolved to give clearance for the plenum and bov (possibly charge cooler as well)
For the ideas i have I'll probably need custom pedals making, the only ones ivy seen off the shelf for custom boxes are endaf owens ones, but they are for foward facing boxes where the m/c's are behind the box and pedals.
Need to see how much they will be as think they will be one of the most expensive bits

been looking at pedal boxes more and i think it's going to easier to pay through the nose for wilwood/tilton reverse pedal box then to try and get custom parts made for my own design, which may end up just as expensive in the end
been looking at these ones as i can't find any production reversed floor mounted other than the ap and tarox ones which are stupidly expensive! (but look like awesome bits of kit)

also made a turret strut out of 40mm box, was going to use cds but this will make it easier to mount the ARB off of it
also forgot to say, i lightened the gear lever mount a bit the other week

came back from uni the other day for a couple of weeks, so instead of work and revision i decided to spend some time on the mini.....
haven't got any welding gas at the minute so just doing some prep work and other little jobs at the minute.
cut out parcel shelf and rear seat to make it easier access to weld in the rear turret strut brace and the roll cage bars to the turrets

been tidying up areas where i've cut old bits out, cutting holed for ARB drop links etc so no photos of that.
been making my polycarb windows over the last day or so. they have a few marks and the odd scratch on them but can't complain as was given the sheets of it for free. bit thicker then what you buy i think, its about 1/4" thick.

I sold my Gibson the other week and finally got the money for it on saturday. put it in the bank yesterday morning and within an hour pretty much every penny of it had been spent....

nothings really happened as back at uni but ordered a few little bits: 45 degree silicone hose for ITBs, sytec alloy fuel pump mount,, pre pump filter (from Mark D's ebay shop) and some stainless cam cover bolts.
Also considering one of these, as my solenoid hits the frame a bit and they are around half the price of a brise:

actually got something useful done today!! took my steering column into uni today and sliced through the steering rack mount. knocked it off with a hammer to reveal the splines.
