View Full Version : Student K Project

I started the project at the begining of the year and thought it was about time I shared my progress. This is what I had to start with:
http://i156.photobucket.com/albums/t33/blackminiman/mini1.jpg
I drove this for 18 months after passing my test it it served my very well indeed (only a 998 but we all had to start somewhere )
A mate at uni (pat_imp_man) had a 1.6k in the middle of his imp (now a 1.8vvc) and I had been impressed by what he had to say about the K series so he convinced me to go that route. Plus he had a near endless supply of engines and parts which would come in handy. It was also impotant for me to keep it a standard length round nose, I didnt fancy a clubman and i'm not a big fan of the extended front.
So I started chopping the mini and found as most do that it was completely rusted. It didnt help that it had been left outside unused for over a year so after a bit of pricing up i thought it would be better to invest in a solid shell instead of spending endless hours and money on what would always be a patchy shell. thanks to dambuster for supplying a absolute mint 84 shell.
I did find some use for the old shell; I made the subframe around it instead of risking damaging the new shell. looks like the old one will become a trailer project for someone.
The subframe has taken ages to do. I hate redoing jobs so I made sure I did it once and did it right.
http://i156.photobucket.com/albums/t33/blackminiman/DSC00851.jpg
http://i156.photobucket.com/albums/t33/blackminiman/DSC00856.jpg
This is half complete. I have since completely plated the rear where the subframe mounts to the floor. There is now additional bracing from the drivers side tiebar mount and the engine mounts are more substantial now too. A bit more bracing has been put in here and there and it has now been completely seem welded. Also looks like the engine is sat at an angle, this has now been rectified. I have more pictures off the complete subframe and will get them up soon.
How it will look in the end: High gloss black, fibreglass doors, fibreglass smoothy boot and roundnose flip front, 6 point bright yellow cage, corbeau forzas, metro turbo brakes, 8*13 allycats, miglia arches, 1.6 K Series with the intention of 160vvc one day
Thats as far as I have got. The shell is 98% ready for painting, roll cage is ready to be fitted, as are seats.
http://i156.photobucket.com/albums/t33/blackminiman/DSC00861.jpg
This is how it looks at the minute.
Progress has been slow due to moving back up to uni and fixing up the garage at my uni house for the mini. I can start getting on with things again soon. Will keep you all update and thanks for all the help and advice on getting me this far.

Subframe needs a clean and then a coat of paint, decided not to have it galv'd, its quicker and cheaper to slap on some hammerite.
http://i156.photobucket.com/albums/t33/blackminiman/DSC00889.jpg
Its sitting a bit high  but I've got a full set of GAZ coilovers to be going on soon which should bring it down nicely.
The strange boxes on the floor pan are mounts for my seats. The seats have runners that need to slide in the gaps between the blocks. the boxes are made of ally so add little weight and I thought they would help spread the weight a bit. they look tidy when the seats are in too.

dont use hammerite, zinc prime then chassis black or bare metal and POR15.
i hammerited my frame at first, it lasted 2 months before it was stonechipped and rusting. :(

thanks for the tip evo.
your wheels are doing the rounds ian, imps, minis
It might just the angles of the photos but is there any chance that the drivers front wheel might catch the engine mount bracket on the frame anywhere through the suspension arc when turning left ?
blackminiman
26-10-2007, 12:06 PM
it doesnt rub when the engine is in, but i havent put the coilovers on yet and lowered it, so it may rub in the end. I deliberately left loads of material on the mounts, so if i need to i can safely chop some off.

np, i know your frames not finished, but please also add some gusseting, theres alot of 90 degree butt-joins going on there :) also i assume you have raised the drivers side of the engien a wee touch to clear the oil filter housing, i did the same(either that or your tie rod's are going to be very close to the ground!), but you may find when the car is in use the drivers side driveshaft will hit the top front most corner of the hole it passes through, so relieve some material here whilst the engine is out :)

thanks for the tips again evo. its still very much a work in progress ( I keep noticing more and more things I need to do)
I was planning on welding some plates onto the bulkhead boxsection and angling some boxsection down to the top two horizontals. havent yet decided how best to do it.
Not sure I understand you about the oil filter housing. I am making a remote oil filter to get rid of the original housing. I dont think that the tie rods will be too close to the ground, I have had the engine in and the flip front on and they dont look any lower than most pictures i have found in the gallery.
I think the driveshaft will foul the hole too (it will be close if it doesnt) but I can adapt that easy enough.
I am putting the engine in tomorrow so I will take some pictures. hopefully this will make it a bit clearer how it all fits.
cheers again

in the angle of the pictures it looks like the oil filter housing is comfortably above teh tie rod mount, but if your resorting to a remote filter i assume it isnt :) jsut if the filter housing has lots of room about it either the engine has been raised from an ideal position, or the tie rod mount has been lowered. remote fitler is definately the more elegant solution :)

I put the engine in this morning so that i can see where i have room to add additional frame gusseting tomorrow. a couple of nice pictures of how the engine sits:

this last one is for evo. there's plenty of room for a nice remote filter. I would put up the photos in the gallery but i'mnot sure how to do it?

Yeah, what he said
It does look to me that the distance between/position of the tie bar and oil filter mounting are very different to mine. My tie bar is only mm's away from the remote oil adapter i made. So i guess your engine is in a pretty different position or your tie bar isn't in the standard position :?

:?
hey noisy, i've been studying your gallery for a while now and from looking at picture 49 i think my engine is sitting a little bit higher than yours. and it sits further to the passenger side than yours. I made sure that the tie rods were in the right place. our frames are quite different and it could be that thats making it look a bit iffy. hopefully anyway.
thanks for the input. and if there is anything else you notice dont be afraid to point them out. I'm sure there's plenty

Made some more progress today. gotta love the slack uni timetable.
I have been workin on getting my coilovers on the front. I got one side done today, I will have the other side done by the weekend.
http://i156.photobucket.com/albums/t33/blackminiman/DSC00901.jpg
http://i156.photobucket.com/albums/t33/blackminiman/DSC00903.jpg
http://i156.photobucket.com/albums/t33/blackminiman/DSC00900.jpg
I have reinforced the mounting panel with 2mm sheet and welded it through from both sides. The top shox mounts are 5-6 mm thick. I have to make some sort of H brackets to mount the bottom of the shock above the top arm.
I have mounted them alot higher than the original shox, but the coilovers were at their lowest setting because I cant go any lower than I am now. If I need to I will raise it but hopefully wont have to.
Then all I have to do is fit the same shox on the rear and the shell will be ready for painting.

just a quick update. the slack uni timetable didnt last long and i have had loads of work on for the last couple of weeks.
the front is now on coilovers, couple of brackets made for the top arms. I have started tubbing the rear arches. I wasnt too keen on attaking my mint shell but was persuaded that it would be worth it in the end. The front hubs have been rebuilt with new bearings and ball joints. Word of advice; dont buy cheap ball joints!! its a false economy.
will hopefully have both rear arches done by tomorrow night. I will get some pictures up of how i have done it.
cheers

the coilovers are now on all round, you can just about see in the last two pictures where me and a mate have turreted the rear arches. I have tubbed both rear arches and managed not to warp the rear quarter! it took ages!
http://i156.photobucket.com/albums/t33/blackminiman/DSC00910.jpg
the back is maybe a little too low (if there is such a thing ;) ) i cant quite fit my exhaust in place. may raise it a little, but either way i have to move the brake lines from the top of the radius arms because they now foul on the shell. the front is a bit high for my liking, i will chop the A panels a little and see how much lower i can go, then i will have to modify the flitch panel because the wheels already scrub.
http://i156.photobucket.com/albums/t33/blackminiman/DSC00911.jpg
low and wide! officially under 4 feet tall!!
http://i156.photobucket.com/albums/t33/blackminiman/DSC00912.jpg
going to spend the next few days prepping the shell, a tiny bit of welding to do and going to buy the paint at the end of next week.
plan is to have it up and running by valentines day so i can take it to the Pod that weekend for a RWYB. could be a challenge!!
Got to say i do love those alleycats. Not a fan of 13" or even 8 wide, but those are just beautiful.
Project looks like its coming on a grand job aswell! What sort of fuel pump will you be using to get the fosters from the tank to the engine?

I have to agree about the 13's. i was never really a fan, thought they looked a bit big but then mini_boy_ian had them for sale and they looked awesome on his car.
a few people have been asking how i tubbed and turreted my arches.
tubbing: i did a bit of a search on the forum using tubbing as a key word. I made a tool to mark the shape of the inner arch on the outer wing, there are pictures of it on here and the turbominis forum.
then i cut off the lip around the arch. cut it off until just before it runs flush with the inner arch. it will be difficult to get the lips to match up perfectly but arches will cover any imperfections.
http://i156.photobucket.com/albums/t33/blackminiman/DSC00905.jpg
then i cut upwards with good tin snips (thats important) into the rear quarter at about 35mm intervals along the arch, stopping where the line is marked.
http://i156.photobucket.com/albums/t33/blackminiman/DSC00906.jpg
then i folded these up to the marked line, perpencicular to the quarter, dont cut them back yet cos you need something to weld to.
then i cut the inner arch (with snips again) but i cut them so that they would overlap the cuts in the rear quarter so i could weld them sensible. i folded out the inner arch so that it was flat on the top of the inner arch. then i welded it all together. any welding on the rear quarter has to be done really slowly (couple of tacks at a time) otherwise the panel will warp and look bananas.
i then ground it all back and fill in any holes with weld, then cut off the excess lip to make it look the same as the rest of the car.
http://i156.photobucket.com/albums/t33/blackminiman/DSC00907.jpg
i'm sure there are better ways of doing it but it worked well for me.
I will take some better pictures of the new turrets and write up how i did that in the new year.

looks very nice :D
Will you have to make some custom arches so that they will go over the larger arch size from where you have tubed them?

nope. i have some lovely miglia ones that will cover them nicely

a bit more progress this week.
i have made some polycaronate side windows, reckon they are at least half the weight of the glass ones. very happy with those.
the rear subframe is now a rear beam and mounted nicely to the shell. i had to move the brake lines from the top of the radius arms so i could have some suspension travel
the front subframe is now polybushed and painted in some red lead for the mo. i will be putting the engine in next weekend and looking at where i can brace it up some more.
all hubs are tightened and new track rod ends fitted and its toeing a bit better now. its all coming along nicely and i am still on target for the Pod on valentines weekend.
I will put up some photos tomorrow.

Loads done since my last post.
Driveshafts are made and installed. I used the machine shop in uni to turn down some sleeves that run nearly the whole length of each shaft. It was an interference fit so the shafts should be balanced ok.
I have doors and boot fitted, seats are now in too:

yep thats a vvc! i'm borrowing it off a mate. we are going to santa pod on the 15th of feb and I wanted to stitch up a mate in his vtec crx, but he found out. engine will hopefully be up and running this week.
obviously i dont have long until i needs it running so i think i will be taking a bit of tie off uni.
the frame has been braced up to take the extra power. more pictures to come over the next week or so.

i wont be running an alternator for santa pod. i will mount it up in the wing when i eventually need one, should be plenty of room. I have made a remote oil filter today which will locate in the wing too.

what a mental 36 hours!!! finally got the mini running for the first time on tuesday at 2 pm. letting it run for a bit, not too long because there was no water in the system, about ten seconds in the cambelt snaps!! bugger!! caught it on film though so i will post that up soon (its quite funny looking back at it, not at the time though obviously!). bearing in mind that i need the car for friday morning this wasnt good. determined not to be beaten we started to strip apart the engine and found 16 bent valves and 3 cracked liners. double bugger!! luckily a good mate (pat_imp_man) has more vvc's than he knows what to do with so we were able to put together another 160 bottom end with the original gearbox. pat stripped and rebuilt an entire vvc 160 head in a few hours and we finished timing it up at 2am last night. we finally got it all running again at lunch time today, 24 hours behind schedule but it was definately worth the wait! the noise is fantastic!! couldnt have done it without the help of 4 mates, they definately went above and beyond the call of duty!!
the footage is still on my camera and i will post it up if i get a chance before going to santa pod. all that has to be done now is modify the pedal box and put in some brake lines and i am good to go.
a final word of encouragement to anyone who is losing heart with their 16v project: its definately worth it!! to hear something you've built scream into life for the first time, the feeling is uncomparable. it was the biggest smile i've had in ages!

18-02-2008, 07:14 AM
ha ha, yeah i know gary, but he didnt have a hand in this build.
thought i would give a report on the santa pod weekend.
SATURDAY:
we got the mini running properly on the saturday morning and went for a spin around the paddock area, and what an animal!! nothing had been set up so it was meant to be used as a shakedown weekend rather than a rade weekend. i wanted to play with the tracking, spring and damper settings and get a feel for torque steer. before messing around with anything i thought i would have a run and see where we were. i soon realised that i had absolutely no traction, you could be crawling along in third and apply about 50% throttle and the wheels would just light up! so i borrowed a mates 13x9 slicks, this gave a lot more traction but also a million times more torque steer!! so on saturday i was in the 19s which was most disappointing but i thought that at least on sunday things couldnt get any worse.
a big well done to pat_imp_man who was running regular sub 13s without using all the revs!!!
SUNDAY:
seen as pat_imp_man wasnt running on the sunday he was promoted to cheif mechanic. we swapped the springs around, both front and rears are still way too hard but we forgot to bring any spares. then the wheels rubbed on the larger rear springs so we had to space out the rear with washers. we raised the rear of the car as far as it would go, it lookd daft but would hopefully help. i did a couple of runs and things were much better but i blew the fuel pump fuse. replaced it and the next run i got a 15.2s at 95mph. what a feeling!!! after all the teething troubles to get in a decent run was awesome. (i crossed the line screaming like a little girl  ) because the clutch was on the way out i was only able to use 2nd 4th and 5th but i still crossed the line at 6500rpm in 5th. think i need a better final drive. after that the times dropped off again because of the clutch being todged, it will be interesting to take it all apart again and inspect the damage.
all in all an amazing weekend, alright i was hoping for better times but to make progress and improvements and learning how to handle torque steer with a distinct lack of grip was great. best part of the weekend was being in the queue surrounded by loads of highly polished and cherished subarus and type r's and the only pictures people were taking were of my sheddy looking mini!!
it was worth all the months of hard work.
the garage is getting locked up and the key thrown away because i have to finish uni this year.
thanks to everyone on the forum for all the help and advice.

yup, 9 inches wide!! they definatley didnt help the torque steer but it was good to try out different tyres. the wheels are ridiculously light which might not have helped either.
hopefully have another tinker before the next track day and definately a new clutch!, hopefully back at the pod in the summer for some quicker times.

finally had a chance to get back in the garage as i have nearly finished uni now.
the springs that were used for santa pod have been replaced with 350's on the front and 250's on the rear. havent had a chance to try them out yet but hoping to over the summer. bought some new top tower bushes, they other ones split at santa pod. could it be because they were overtightened? or just a pair of cheap polybushes? would any one recommend solid top mounts? the rear has been spacered out 5mm and it looks better for it. I am planning on getting it into uni and making use of the corner weght scales next week, should be interesting  I will post up any interesting findings as it has been discussed a fair bit before.
Summer plans include paint, MOT, new floor mounted pedal box and lots of driving!!!!

As part of an assignment at uni I was able to simulate a wind tunnel test using my mini. thought it might be interesting to people with wide and low minis too.
http://i156.photobucket.com/albums/t33/blackminiman/mini3velocityflowside.jpg
Ignore the scale on the left, but the image are meant to represent wind velocity variance, red being fast and green being slow. It shows a big area of high pressure behind the car, which will add to drag. Interesting diffuser effect at the rear too, the model is probably not accurate enough but it gives a good idea of what is happening.
http://i156.photobucket.com/albums/t33/blackminiman/mini2velocityplane.jpg
this one shows the wind speed velocity around the car when it is at standard width, i.e. the wheels dont protrude from the wings. the wind travels relatively quickly around the car with little drag. then compare it to the following image....
http://i156.photobucket.com/albums/t33/blackminiman/mini3velocityplane.jpg
the air is much slower around the car with wide wheels on it, dramatically increasing drag.
It just goes to show that aero needs to be thought about, even with a mini
anyways, hope the results are of interest.

very interesting. just out of interest how did you do the simulation and in the simulation are you still running those massive 9 inch wide tires with no arches?

the simulation is with 8" wide allycats all round, with no arches ( i havent got any arches fitted so i couldnt take any measurements off the car)
the simulation was done using dedicated simulation computers, ansys work bench and CFX5 were used. the simulation was done at top speed, which i optimistically set at 120mph.
the first picture also shows pressure distribution over the surface of the car, which is why it is different colours.
The las two images take a plane of data across the centre of the wheels, obviously more testing is needed to get a better model but the simulations came out ok i reckon.

Right. I havent posted on the forum for ages now, but thought that some people may be interested in what i have been up to.
The mini has taken a bit of a change in direction, its now mid engine rwd. and it saw its first outing last weekend at the pod. running a very respectable 13.8 quarter. there is still lots of work to be done but here are a few pictures of what it looks ike now. I have taken hundreds of pictures so if anyone would like a few more I will post them up as the mid engine vvc thing is getting pretty popular now.

it is essentially a metro frame modified to include an engine steady and the PG1 box. It is really wide, the 8 inch wheels dont help, but i have some extra wide miglia arches to fit that look awesome. It looked a bit daft going down the pod, and got some funny comments, but it went well so thats all that matters. here are a few more pictures...

http://i156.photobucket.com/albums/t33/blackminiman/DSC01304.jpg thats my mates vvc fiesta, running 14.0 at 99 mph.
Have you got eney pics of the frame mounted in the back please?
I love how your mate has binned the ford engine, People are waking up to the fact that :kseries:

thought i would post up a couple of pictures of the new colour scheme. the motto for the car is 'function over form' so i didnt get too carried away with painting it. but its not bad for a roller job!!

chuffed with how the cage looks, i will have to put in some more diagonals eventually but couldnt resist a coat of paint.

a little bit wide, but my arches cover the wheels perfectly. should look evil with them on too.

'engine bay' needs painting too but couldnt be bothered with dropping the subframe out. it will get done when it gets rebuilt again.
Its weird seeing it all one colour, always surprises me when i open the workshop door.

I've not posted for a while, I've moved, got a new job and had other projects on the go. Basically thought I would post a few more recent pictures up to try and inspire me to get on with something.

This is a peak at what I have been working on over the winter. (not 16v but my first turbo, seems like a step on the 'right of passage' to 16v that I skipped) Should be ready for mot in a few weeks. The colour is Lotus Azure blue. More pictures of both to come once the new garage has been sorted.
